In Resistance Welding, electrodes play a crucial role in ensuring consistent, high-quality welds. But like any consumable, electrodes don’t last forever.
Using a worn down electrode in the Spot Welding process causes the electrode spot size to grow over time. Instead of a perfect circle in the weld, the spot weld becomes more of an oval shape and then eventually the tip of the electrode rounds. This is known as “Mushrooming”.
This process doesn’t happen overnight. Initially, the Spot Welds may only become slightly misshapen, changing from a clean, circular weld to a more oval shape. Over time, if this is not addressed, the electrode tip continues to degrade, impacting weld consistency and causing the strength of the weld to weaken.
The term Mushrooming in spot welding refers to the electrode tip flattening due to repeated heat during spot welding. It looks like a mushroom cap- which gives it the name.
Mushrooming is a problem because as the welding surface increases and, the current density falls and the potential for weld failure increases or issues when quality checking can arise.
To prevent Mushrooming, use high quality electrodes, monitor electrode life and replace when needed, and use a tip dresser regularly to reshape the electrode tip and maintain the correct shape which cannot be achieved correctly through filing. A tip dresser restores to the ideal shape, maximising current density and extending cap life.
Worn electrodes can compromise welding accuracy, directly affecting manufacturing quality during production. Often non-round welds lead to rework by engineers, increased inefficiencies, and ultimately failed quality inspections on your Spot Weld.
